The reported case study is about the development and improvement of a process for the synthesis of a highly energetic small molecule and its purification. Several safety issues were identified and found to impact different unit operations (hot filtration, drying, recrystallization…): this could be done by approaching the safety studies as an integral part of the process development work, as opposed to an isolated step required prior to industrialization. In particular, a combined approach of process safety, modelling and Design of Experiments (DoE) studies, as well as the use of in-process monitoring of critical parameters by meaning of in-line analysis (FTIR and imaging), is described. This work shows how, by applying a thorough and methodical work-flow, the optimal safe envelop to conduct large-scale synthesis can be built.
